cutting poly foam

One thing I always found helpful; using a super sharp knife, do a sawing motion up and down whilst moving along the sheet slowly. Doing this means that you slice through each little piece of foam, rather than pulling them out and ripping. Try a few test pieces to get the speed just right.

wipe the oil off the new blade if using one as the poly will quickly make the blade blunt if the oil is left on and heat the blade so it sought of glues the particles together when u cut it.

You can also try heating your blade up with a lighter and it basically melts through giving you a neater finish

How long will the heat stay on the blade before I need to stop and re-heat???

You'll know when the knife stops melting the foam and starts cutting. They use heated wire to cut it professionally so a hot knife is the next best thing. And then if you want it to look really neat use a heat gun and heat it til it starts to melt a little and press a straight edge against it, and you should end up with a nice straight flat edge.
